I came across this limitation recently, also with AIX 5.2 ML07. Indeed, it
seems that the installation CD must be exactly the same maintenance level as
the mksysb image. I was using a slightly older CD, so it's possible it
would work with a higher ML, but I don't intend to test that, (I don't have
a suitable system I can use for it.)
I didn't encounter this problem with AIX 4.3.3 or 5.1, (although I didn't do
many 5.1 restores, so I might just have been lucky.) I don't know what the
situation with 5.3 is but I assume it's the same.
As for the mksysb size limit, the only way around that is to boot from
installation CD first - which I guess is what you were trying to do! It
might be possible to create a mksysb that has a smaller boot image, by
omitting various device drivers. However, that would then leave you with a
mksysb that might not boot on all systems, so you'd have to boot from CD
anyway.

Recently our F80 AIX 5.2 ML07 system crashed.
When we tried to recover using mksysb, booting from AIX 5.2 ML01 media.
Recover fails because mksysb image was taken with ML07, whereas OS media was
ML01.
Is it correct that one needs OS media with same ML as of mksysb OR we have
made some mistake?
Also we can't boot from mksysb image, because we have exceeded max. mksysb
size limit.
I would be grateful for your help.
