Is that a suspicion of yours or what ? We have a 5.0.5 box which has
been running during the past 3/4 years (and it's still running) but we
do not notice any HW failure when, from time to time, we have to turn it
off for maintenance.
Also, my PC has been running UW 7.1.1 and (at the minute) OpenUnix8 and
I use to leaving it switched on a 28x8 basis without having particular
HW problems (which cannot guarantee - of course - that you'll never have
them in the future :-)

I never tried it personally but I hardly think it's possibile; also, the
device name generation is performed at boot-time so dunno if there's a
workaround as to avoid rebooting the box.
What about using BackupEdge/LoneTar/others commercial backup sw as to
perform a couple of backup BEFORE rebooting the box ? Should the system
play up after a reboot, you could restore the whole configuration in
minutes.

Not in terms of concepts and basic features; a lot in terms of
reliability, stability, bug fixes and new/advanced feature.
